Please bare in mind that this is only a guide for what to think about as there is far to many choices of product. And it all depends on power targets your reaching for, driving characteristics and wallet size :thinking:

First of ...

Rod Job or Fully Forged engine is a must.
Choices of staying 2.0ltr or a stroker conversion are individual choices and again you could add in the factor of a long rod conversion. But get one of these done or you will be likely seeing an extra hole appear in your block.

Evo 5 or newer block is preferd for this job as the 4 has a differnt bearing design and can suffer from that walking issue people discuss.

Breathing/Induction
As per stage 1. To further improve on this a hard pipe 3" or bigger would be good. As with a bigger filter increasing air flow.

Match porting the intake to head for smoother flow.
Increased valve sizes. Normally +1 oversize on both internal and external.
Bigger intercooler piping with matching incresed sized intercooler. However be aware that going to big causes problems too http://www.evoowners.co.uk/f33/intercooler-sizing-calculation-o-6284.html

Exhaust
It is widely accepted that a 3” exhaust from the turbo elbow back is required to reduce the backpressure on the turbo to a minimum, thus allowing the best spool and maximum high rpm power.

Match porting exhaust manifold and elbow for smoother air flow. Tubular exhaust mani. But beware of cheap thin walled copies as they crack easily.

Other than this, a custom system as straight as possible.

Fueling
Inline (bosch or equivalent) fuel pump. With or without swirl pots.
Aftermarket FPR is an option for increasing and stabilising fuel pressure but not always necessary with other mods.

Most important is fuel injectors. Many seem to overlook this as an upgrade and instead go for cams, turbo, etc. But without these being uprated you wont get the fuel flow. Standard 560's are maxing out at around 400-450. You could increase fuel pressure but this then disturbs the spray pattern if they are still being maxed out. So simply just upgrade the injectors to suit your requirments and try to keep them at an ideal of 80-85% Max Duty.

Hard wiring the intank fuel pump direct to the battery also increases fuel flow as it cuts out the meters and meters of wiring in the car.

Cams and hotside
The stock cams and hotside were upgraded from the Evo VIII MR onwards to a slightly more aggressive cam set up and a 10.5T hotside.

The Evo VII and non-MR VIII will require uprated cams to achieve their full potential and even Evo VIII MRs and IXs can benefit from fitting more aggressive cams, although they aren't necessarily required for stage 1 especially on the IX with its MIVEC ability. The Evo VIII 260 struggles to reach over 360 bhp on its milder stock cams.

The fitting of the cams really goes hand in hand with fitting a larger hotside on the pre VIII MR models as the larger hotside allows the full impact of the more aggressive cams to be used.

Generally speaking, aftermarket cams with lower duration than 272 do not need uprated springs. However, extremely aggressive cams, such as the Piper range will need uprated springs due to their highly aggressive ramp rate.

Adjustable cam pulleys are an advantage in the fact you can get the best out of your choice of cams.

Turbo
And finally what you all probably been waiting for.The much discussed turbo choice. Well going back to the start of this thread it all comes down to characteristics and wallet size.
Evo IX is the usual upgrade for most as there readily available from those that want more again :razz:

This is were engine choice and turbo choice are combined to give you your drivability characteristics. Ranging from quick spooling but lacking top end to slower spooling but big top end.
Stroker being good for bigger turbos due to increased exhaust flow or spooling the smaller turbos even quicker than standard but causing them to run out of puff at top end.

Every one has ther own opinion on turbo choice but do your research....

Remap to suit all your extra mods as allways :D

-Meth/water injection kits

Just to add from personal experience if you decide to go bigger than 80 series, prepare to spend serious cash all of the time!!!

forged engines dont last as long as you think. Clutches are pretty much a service item, servicing intervals reduced

hummm. why would a correctly built forged engine not last?

select the correct clutch for your power out put and it shoulnt be a service item.

well runing an HKS twin plate clutch on 536/460 lasted 8 months, no launching. When i say forged engine dont last i should be a bit more specific, people expect alot more mileage out them then they actually get

i cant tell no one what to do but im saying if your working to a budget really consider what would happen if something went wrong

TTs205 lasted 18 months granted there not the best constucted turbo, but on inspection had worn out! running 2.2bar all day

Sorry not having a dig just dont agree with ur point that they are a money pit once u go over a an 80 series.

In the last 6 yrs ive ran an evo 9 at 500hp/450ft lb with not one failure and in the last 2 3/4 yrs my evo 5 has broke its ayc diff and gear box. It has though been 500hp for 18 months and 600hp/550ftlb for the last 10 months. Other than that though its run brilliant for the last 20k miles.

My point been if u use the correct tuners. Spec the car correctly for ur intended use it shouldnt break once over an 80 series.

Also as far as im aware the s205 isnt designed to run 2.2 bar so u probably over sped it so it broke. Alan sells loads of s205's and the failure rate whan followed to its guide lines is good.

As i said not a dig just my view and for experiance of building a lot of cars. Use the right parts with the right people and they work well

No problem, understood , this was from a few years ago and the turbo was setup by a well known trader, but seeing and hearing of plenty of failures, I understand in reality they shouldn't fail, but there seems to be a massive trend in failures, and I'm just heeding a warning from personal experience not to just run the build budget to death always budgets so if any problems arise your not stuck

As the case will always be ... You only ever hear of failures and issues. Never of good results and things lasting ...

My VI has been running 400/400 for the last 29k miles on stock internals at 1.9 bar boost (car just hit 72k miles) and has never missed a beat
I keep considering getting a bank loan to go forged and bigger turbo, but at the cost of a forged engine I'd expect it to far outlast the stock engine ie I'd expect well over 100k miles from a forged engine
Would a rodjob be better for longevity with none of the cylinder bores etc being touched? Assuming running less than 550bhp
My Exedy Carbon Twinplate has done 15k miles so far at 400/400 inc a few launches and is fine

That's good to hear maybe people with forged lumps can post up there mileage so far and if they have had any issues, spec etc

sounds good
would you recommend a rodjob rather than full forged for say 530/480 (random figure) for trouble free motoring with a long lifespan? obviously assuming meticulous mapping and maintenance
think mine's lasted so long because it gets an interim service every 1500-2000 miles and a major service every year regardless of miles, always warmed ip and cooled down and only ever run on super unleaded
